The Case: Triple T Manufacturing, has two manufacturing facilities located in Madison and DuPere, Wisconsin. The company is a manufacturer of automotive parts, supplying floor matting to two major automotive companies. The parts manufactured in Wisconsin are shipped to automotive assembly plants in eight states. Triple T employs 625 employees now. A large, multi-year order from one of their automotive customers has required Triple T to add a second manufacturing shift to meet their production requirements. Of the 625 employees, 125 of them are new and have been assigned to the night shift (due to having lower seniority). While production output has been met, it has been apparent that there is a significant difference between the two shifts. Specifically, in the" Fit and Trim” department, the final step before packaging and shipping, there is a significant difference in production of scrap (wasted material) and rejected parts which did not meet the quality standards of the customer. The night shift has a 35% higher "scrap" rate and 20% more quality rejects than the same department on day shift. While there is no “formal” training program for operators, each part of the process has a detailed guide to follow that gives the proper procedure to follow. Typically, workers do not need to refer to the guide after they have gotten the hang of the process; after about two weeks on the job. While the quality concerns have all been caught before being shipped out, the cost of production has risen due to these problems, especially on night shift.
